Recommendation<\/strong><\/h3><p>Without too much effort (using optical simulation software such as LightTools or LucidShape), we design light guides with a few simple considerations to create style=\"letter-spacing: -0.8px\">1 \u2013 The small bevelled surfaces ensure optimum distribution of light in the light guide. The point light source (LED) is reliably distributed in the light guide and becomes almost diffuse light. Although the lines of the bevelled surfaces are still slightly visible when illuminated, this can also be used as a design feature.<\/span><\/p><p data-start=\"133\" data-end=\"185\"><span style=\"letter-spacing: -0.8px\">2 \u2013 In the example above, we had three different light sources. We used partitions to separate them from each other and ensure that they did not mix.\u00a0<\/span><\/p><p data-start=\"133\" data-end=\"185\"><span style=\"letter-spacing: -0.8px\">3 \u2013 The light guide with its three sections is designed as a component that can be inserted into the second mold for overmolding. In product development, they require precise coordination between optical function, geometry, material selection, and injection molding feasibility.<\/p><p><strong>1. Geometry: Guidance and loss prevention<br \/><\/strong><\/p><ul><li data-start=\"628\" data-end=\"799\"><p data-start=\"630\" data-end=\"799\">Total reflection is key: The fiber optic cross-section must be selected so that the angle of incidence and reflection remains below the critical angle of the material.<\/p><\/li><li data-start=\"800\" data-end=\"882\"><p data-start=\"802\" data-end=\"882\">Maintain bending radii \u226510x cross-sectional height to minimize scattering losses.<\/p><\/li><li data-start=\"883\" data-end=\"981\"><p data-start=\"885\" data-end=\"981\">Prefer homogeneous cross-sections \u2013 abruptly changing geometries cause inhomogeneities.<\/p><\/li><li data-start=\"982\" data-end=\"1142\"><p data-start=\"984\" data-end=\"1142\">Design light extraction specifically: Use microstructures, diffusers, or bevelled surfaces to distribute light specifically, rather than leaving it to chance.<\/p><\/li><\/ul><p data-start=\"1144\" data-end=\"1193\"><strong>2. Choice of materials: transparency and finish<\/strong><\/p><ul data-start=\"1195\" data-end=\"1578\"><li data-start=\"1195\" data-end=\"1338\"><p data-start=\"1197\" data-end=\"1338\">PMMA (polymethyl methacrylate): Very high light transmission (~92%), sensitive to stress cracks, limited temperature resistance.<\/p><\/li><li data-start=\"1339\" data-end=\"1462\"><p data-start=\"1341\" data-end=\"1462\">PC (polycarbonate): Slightly lower light transmission (~88%), but more mechanically robust and temperature-stable.<\/p><\/li><li data-start=\"1463\" data-end=\"1578\"><p data-start=\"1465\" data-end=\"1578\">When selecting materials, pay attention to optical purity, low birefringence, and low water absorption.<\/p><\/li><\/ul><p data-start=\"1580\" data-end=\"1628\"><strong>3. Tool- and demolding-compatible design<\/strong><\/p><ul data-start=\"1630\" data-end=\"2079\"><li data-start=\"1630\" data-end=\"1736\"><p data-start=\"1632\" data-end=\"1736\">Polished cavities required \u2013 matte or textured tool surfaces lead to scattering losses.<\/p><\/li><li data-start=\"1737\" data-end=\"1817\"><p data-start=\"1739\" data-end=\"1817\">Plan for draft angles \u22650.5\u20131\u00b0, even on visually relevant surfaces.<\/p><\/li><li data-start=\"1818\" data-end=\"1957\"><p data-start=\"1820\" data-end=\"1957\">Avoid undercuts \u2013 even the smallest recesses can cause visible defects (e.g., due to tension or streaks).<\/p><\/li><li data-start=\"1958\" data-end=\"2079\"><p data-start=\"1960\" data-end=\"2079\">Place sprues outside optically active areas (ideally at the LED coupling point or in holding zones).<\/p><\/li><\/ul><p data-start=\"2081\" data-end=\"2123\"><strong>4. Tolerances and manufacturing stability<\/strong><\/p><ul data-start=\"2125\" data-end=\"2507\"><li data-start=\"2125\" data-end=\"2233\"><p data-start=\"2127\" data-end=\"2233\">Optical fibers are functionally sensitive\u2014even slight deviations can significantly impair light transmission.<\/p><\/li><li data-start=\"2234\" data-end=\"2313\"><p data-start=\"2236\" data-end=\"2313\">Tight shape and position tolerances for coupling surfaces, especially for LEDs.<\/p><\/li><li data-start=\"2314\" data-end=\"2416\"><p data-start=\"2316\" data-end=\"2416\">Minimize warpage and shrinkage by using suitable wall thickness ratios and flow path design.<\/p><\/li><li data-start=\"2417\" data-end=\"2507\"><p data-start=\"2419\" data-end=\"2507\">Use simulation (optical and injection molding) to validate the design.<\/p><\/li><\/ul><p data-start=\"2509\" data-end=\"2542\"><strong>5. Manufacturing limitations<\/strong><\/p><ul data-start=\"2544\" data-end=\"2921\"><li data-start=\"2544\" data-end=\"2676\"><p data-start=\"2546\" data-end=\"2676\">Maximum component length limited by tool size and filling behavior \u2013 segmentation may be necessary for large light guides.<\/p><\/li><li data-start=\"2677\" data-end=\"2776\"><p data-start=\"2679\" data-end=\"2776\">Transparent plastics are often more viscous \u2192 Adjust the sprue and holding pressure strategy accordingly.<\/p><\/li><li data-start=\"2777\" data-end=\"2921\"><p data-start=\"2779\" data-end=\"2921\">Material type, mold temperature control, and cooling time have a direct impact on optical quality \u2013 coordinate with your manufacturing partner at an early stage.<\/p><\/li><\/ul>\t\t\t\t\t\t\t\t<\/div>\n\t\t\t\t<\/div>\n\t\t\t\t\t<\/div>\n\t\t<\/div>\n\t\t\t\t\t<\/div>\n\t\t<\/section>\n\t\t\t\t\t<\/div>\n\t\t<\/div>\n\t\t\t\t\t<\/div>\n\t\t<\/section>\n\t\t\t\t<\/div>","protected":false},"excerpt":{"rendered":"<p>Injection-molded light guides place high demands on design, material selection, and manufacturing strategy.
